Hi guys, before I round these off what is the correct size of hex/Allen key I need? Bus is a 70 lowlight.

You will need a hex socket to crack those, they are tight. If you try that’s with a key, it will get ugly.
After you get the hex key deeply into each one, give it a shot of penetrant WD40, then rap them with a hammer few times _________________ .ssS!

I had to use the socket attached to my impact driver to get those to come loose. |

Would not even attempt till applying a rust penetrant several times over a day or two, especially between the hinge and hatch for the treads are in the hatch. Not sure what you all have down under but Kroil or PB Baster work quite well. |

I'd get one of the hex sockets for that job. In addition to liberal use of PB Blaster, I would take that socket and tap it with a hammer. I long-ago learned the "100 taps" trick. Basically use a hearty spray of penetrant, then rap fastener 50 times quickly-approximately 50 in 30 seconds with good sharp raps with a hammer. Then spray again, and rap another 50 times.
The raps help break up the rust.
Doesn't guarantee success every single time but it certainly does increase your odds of success. _________________ Dave Cook

Tried all of those ideas. On 3 of the 4 bolts the head still stripped. When I swap out the rear hatch (being painted now) I will have to drill them out. Sigh. _________________ Larry in OB

Get a Snap-On T-45 torx (low quality bits will shear off) socket & pound it into the stripped head & turn them out, works every time. _________________ Everybody born before 1975 has a story, good, bad, or indifferent, about a VW.

If you've got a welder weld a nut to that head and turn it off. Or sacrifice a 6mm allen key and weld it on. I've had to do that it works a treat because the heat from the weld breaks it loose in no time. _________________ air-cooled or nothing for me

I have had a handful of impact drivers...and I must say I agree...the Lisle impact driver is the absolute best quality tool of its kind out there. There may be others...I just have not found any better.
The others are right as well. Get quality driver bits. The ones that come in the Lisle sets are excellent.
Heat those screws up a bit. You only need about 300 F. Then put penetrating oil on and give it a handful of sharp raps and then let it cool.
As others have noted the rapping sets up vibrations that crack teh rust a little.
The heat expands the rust and the metal and as it cools it draws in penetrating oil. The thinner the oil the better...so this may be one of the best locations for the acetone/ATF mix.
Then get after it with the impact driver. Use a 3 lb hand sledge....nothing less. Ray |

another vote for impact driver!!!
I swear VW assembled those front doors/back hatches with unpainted
allen bolts, then came back amd gave them a protective coating of paint later,
making the 6mm tool a tight fit. I started hammering the allen portion in the
socket, then fitting the rest of the socket tool, then impact driver.
Nothing worse than rounding one of those little monsters. |
