Here is link to audio recording of transaxle. First part is pushing clutch in and out. Can hear a slight noise when clutch is engaged while transaxle is in neutral gear.

Whoa... That's the noise your box is making? Tear it down now.. Before it's too late. That is a main shaft howl as it is the same in each gear being engine rpm dependent.

Just swap in a cheap used 2wd box while you sort out the high dollar issues. Can still enjoy the summer.

That's some great advice, I may do that, just need to find a box and the different shift linkages. Any tips appreciated!

I found this transmission on ebay.

The ratios would work well with my engine conversion I believe. But I don't know if it will bolt up the same as the syncro trans . Anyone know more??

I will be VERY surprised if that will bolt up. And the starter on top will prob interfere with the Syncro gas tank.

Okay duh, you're right I'm sure that starter on top won't work. Since the Zetec conversion likes to rev high the ratios would be good I think. Checked it out with DD gearing and tire calc spreadsheet.

I seem to recall on these forums some people stranded in south america who put a 2WD trans in their syncro so I hope it is possible anyway.

U.S. R&P ratio is 4.86.
ROW ratio is 5.43.

You do not need any different linkage. The only thing you need to work out is how the front of the transaxle will be mounted. I believe there are vendors on this forum that offer a bolt on mount. I fabricated one to use the stock syncro front mounts.

This looks like a typical noob foult.

The main bearing screw never sit outside like this one.
I am sure the main bearing sits not right in the gearbox main housing.
Thats why the pinion is too much inside and destroyed itself.

It is easy to avoid this foult.
Messure the pinion first with only the mainbearing and 1st (2nd) gear nut into the housing. So you can be sure the mainbearing sits right in the housing.
Make a mark on the mainbearing nut-housing.
After puting the gearbox completly together control the mark. If the mark does not fit, the mainbearing is not right inside.

Since the sound it makes is engine rpm related, the consensus seems to be main shaft or main shaft bearing. Would that cause the "unicorn blood" effect?
Could the bearing be wearing into the bore in the case, causing the magnesium powder in oil? If so, how is this repaired? Do they machine and sleeve bore or replace case section?

Bearing bores don't really shed particles. Particles would be generated when the 4th fixed gear contacts the intermediate housing (after the pinion bearing has failed).

Yes, the pinion bearing bore can be resleeved:

So magnesium particles accompanied by engine rpm specific whine indicates pinion bearing fail? Just a bit confused as people here have said the sound this transaxle makes is engine rpm dependent and that would be mainshaft or mainshaft bearing specific.
Also, if a resleeve is called for as shown in yur photo, can any shop that rebuilds these perform this repair or is it more specialized, requiring some sort of special machining equipment?

I am sending this transaxle down to Germany to get an overhaul by Tim at T+H. He will be installing oiling plates, main bearing retainer and aluminum gear carrier plus your standard slew of 3-4 slider hub and all bearings...looking forward to having this box fresh for summer.

I’d like to get some input from the expert who have seen far more R+P sets than I... what are your thoughts on this set? I’ll have Tim give me his insights. The pinion has a slight wavyness or is that pitting?
